Hello, I have two MPEG-4 files that won't sync to my first-gen 8GB iPod Touch. It has ~2GB free space.
The files:
~500MB
159kbps bitrate
Encoded with Handbrake 0.9.3
H2.64 codec
853x480px
Both files play fine in iTunes. I can sync another, similar file (425.2MB, 127kbps, 480x272px) without any problem.

The issue is with the resolution of your files. You see, the iPod touch can play videos up to 640X480. You are using a resolution of 853X480p. Encode them using a lower resolution and you will be fine.

Agree - it's the resolution.
If you're encoding specifically for your Touch - I'd suggest using 560x320 for widescreen (16x9) TV shows. This means that you can watch them zoomed in to fill the screen (you'll only be losing a small amount of picture on the sides) & your iPod won't need to perform any scaling - which should result in slightly longer battery life (less work for the CPU).
I use 480x352 for 4:3 TV shows - for the same reason.
I also use MeGui instead of HandBrake - MeGui (IMO) produces higher quality encodes.

Just an FYI - the iPod touch will get the same battery playback time whether you are using a 640X480 video or a 320X240 one. The video resolution doesn't affect CPU usage. The video bitrate does (a higher bitrate requires more processing power) but the differences between playing a 768kbps and 1.5Mbps (1500kbps) video just isn't enough to warrant using such a small video bitrate. The iPod touch doesn't really care how big or what resolution a video uses so long as it fits compatibility specs.
The same can't be said for hard drive based iPods but this is a discussion for another day. You found the solution to your problem.
