I'm trying to set up my old (full) iPod on my new Dell desktop with my new iPod (wife's) and an external hard drive.
Is this even possible? I'm stuggling mightily.

Welcome to iLounge. Sure it's possible. With what exactly are you having problems? Each iPod's manual/sync/sync-to-playlist settings are unique to that device, so you can have for example three different iPods all using the same iTunes and one syncs the whole library, another syncs only certain playlists, and the third could be manually managed. Or they could all sync to different specific playlists, or they could all sync to the same playlists, or they could all sync the whole library, or whatever. The point is that each unit's settings are independent of any other units which may or may not use the same library.
A common problem with external hard drives is that the drive letter can change if you connect or disconnect other peripheral devices. You can give the drive a fixed letter, though, so that this doesn't happen.
